2025 Subaru Outback Repair History: What the Repair Orders Show
Visit 1: October 29-December 9, 2025
- When driving over bumps, the owner reported hearing a rattling or knocking noise from the headliner area. The noise was most noticeable when the ambient temperature was between 65 and 75 degrees Fahrenheit and was absent above or below that range.
- The technician reproduced the noise after several test drives, once the cabin temperature entered that range, and narrowed the source down to the roof panel where it attaches to the crossbeam above the windshield. The technician also noted that crosswinds caused the roof panel to flutter.
- The headliner was removed, roof rails were torqued, all sunroof fasteners, airbag fasteners, and roof crossbeam mounting points were verified secure, the sunroof crossbeam was insulated with foam, and panel bond was applied to multiple locations and allowed to cure.
- Test drives confirmed the noise was eliminated and the vehicle was reassembled.
Visit 2: March 31-June 18, 2026
- The owner reported that the rear tailgate did not appear to be lined up properly and that the third brake light/spoiler did not appear to sit level, with a gap bigger than expected.
- The technician found no anomalies and determined the vehicle compared normally to a known-good like vehicle; no repair was attempted for this concern.
- The owner also reported that the roof noise from a prior repair had returned, occurring most commonly in the mornings in the 50- to high-70-degree temperature range.
- A district service quality manager took a test drive in the vehicle with the technician for more than an hour. The noise happened a few times and then went quiet.
- Upon the vehicle's return from the body shop, crossbars were installed; however, the owner requested they be removed and the vehicle properly repaired.
- The interior, headliner, crossbars, and roof rails were removed, holes were covered, and a test drive revealed the noise had become nearly constant and could be heard between the exterior roof skin.
- The roof rails, interior trim panels, and cowl assembly were reinstalled and the vehicle was released to the owner.
